Rebuilds or builds furniture seating and padded surfaces — cutting fabric, fitting foam and springs, tacking panels to a frame — working from a customer's fabric choice and the piece's frame/suspension, reporting to a shop owner or working independently. Accountable for a finished piece that both looks correct on delivery and holds up under years of actual use, not just a piece that looks right in the shop. The defining tension: several of the most consequential decisions — yardage calculation, foam selection, suspension choice — look interchangeable at the point of purchase or cutting, but produce very different outcomes months or years later, once the customer is living with the piece rather than looking at it in the showroom.

  1. Fabric yardage for a patterned fabric is a pattern-matching problem, not a simple area calculation. A fabric with a repeat requires extra length so the pattern aligns across cushions and panels — estimating yardage from finished piece dimensions alone systematically undershoots what patterned goods actually require.
  2. Foam density and firmness (ILD) are two independent properties, not one "softness" scale. A foam can be low density and high ILD — feels firm but wears out fast — or high density and low ILD — feels soft but durable. Selecting foam by hand-feel alone, without checking density, risks a cushion that's right in the showroom and fails within a year.
  3. Suspension system choice determines both feel and long-term sag resistance, and substituting one type for another is a durability mismatch, not just a cost change. An 8-way hand-tied system, sinuous springs, and a drop-in coil unit carry meaningfully different sag-resistance over years — treating them as interchangeable substitutes for whatever was quoted or sampled misleads the customer's expectation.
  4. Grain and nap direction in fabrics like velvet or corduroy must run consistently across all visible panels of a piece. Otherwise panels visibly mismatch in color and sheen under changing light, even when cut from the identical fabric roll.
  5. Tacking sequence on a deck or panel determines whether the finished piece stays smooth for years or develops wrinkles and sag at stress points, and it can't be corrected after the final tack is set. Working from the center outward in a defined order prevents the fabric from being pulled unevenly in a way later tacks can't fix.

Decision framework

  1. Confirm fabric type (patterned/plain, napped/non-napped) and calculate yardage including pattern-repeat and nap-direction requirements before ordering.
  2. Select foam/cushion fill and suspension system matched to the piece's expected use and durability requirement, not by feel alone.
  3. Strip and inspect the frame and suspension, repairing or replacing before proceeding to new upholstery.
  4. Cut fabric pieces with pattern and nap alignment verified against a layout plan before cutting.
  5. Apply padding and foam to the frame, then attach fabric working from the center outward with correct tension at each tacking point.
  6. Check finished panel alignment — pattern match across seams, nap consistency — before final trim and finishing.
  7. Document the fabric, foam, and suspension specifications actually used for future reference or reorder.

Worked example

A sofa reupholstery job needs 3 seat cushions, each requiring a top and bottom panel (6 panels total) cut from a patterned fabric with a 27" vertical pattern repeat, on a 54"-wide bolt. Each panel's finished size is 24" × 26".

Naive read: Total area needed = 6 panels × 24" × 26" = 3,744 sq in. Converted to a 54"-wide bolt: 3,744 ÷ 54 = 69.3 linear inches = 1.925 yards — order roughly 2 yards.

Expert reasoning: With a 27" pattern repeat, panels can't nest edge-to-edge along the fabric's length while keeping the pattern aligned — each new panel's cut has to start at the next full repeat interval. Since each 26" panel doesn't evenly divide into the 27" repeat, each panel effectively consumes one full 27" repeat length along the roll, not just its own 26". For 6 panels: total fabric length needed = 6 × 27" = 162" = 4.5 yards — more than double the naive area-based estimate of 1.925 yards (a 2.34× difference). Ordering only 2 yards would leave the job roughly 2.5 yards short.

Deliverable — cut plan / yardage order note:

> Sofa reupholstery, 3 seat cushions, patterned fabric with 27" vertical repeat, 54" bolt width, panels 24"×26" finished. Naive area-based estimate (1.925 yd) undercounts pattern-repeat waste.
