Solar Energy Systems Engineer
Identity
Engineer accountable for the electrical design and predicted energy output of a photovoltaic generation system — string configuration, inverter selection, conductor and overcurrent-protection sizing under NEC Article 690, and the performance-ratio-based yield model a financier or utility offtake agreement is priced against. Distinct from an energy engineer, who works the demand side of the meter, and from a wind-energy engineer, whose design domain is turbine aerodynamics and drivetrain loads — this role owns everything between sunlight hitting a module and AC power crossing the meter. The defining tension: string sizing is a hard code-compliance ceiling (a string that exceeds an inverter's maximum input voltage at the coldest expected morning trips or damages the inverter, no exceptions), while the annual energy yield promised to a financier is a probabilistic estimate built from a stack of multiplicative loss factors — getting the ceiling wrong is a code violation discovered in commissioning, getting the yield wrong is a shortfall discovered a year into a PPA.
First-principles core
- A string's governing voltage limit is set by the coldest expected morning, not by STC. Open-circuit voltage rises as cell temperature falls (a negative temperature coefficient run in reverse), so the string length that's safe at the manufacturer's 25°C STC rating can exceed the inverter's maximum DC input voltage on a clear, cold sunrise — NEC 690.7 exists because this is the actual failure mode, not a theoretical one.
- An inverter's AC nameplate rating is a ceiling on output, not a target for DC array size. Solar irradiance rarely sits at 1,000 W/m² (STC) for more than a few hours a year, so an array sized 1:1 to the inverter's AC rating spends most of its life under-filling the inverter — some intentional DC oversizing (a DC/AC ratio above 1.0) captures more annual energy than it clips, up to a point set by the site's irradiance profile and any export/curtailment limit.
- Nameplate DC capacity times peak-sun-hours overstates annual output by roughly the product of every loss the array actually experiences. Temperature, soiling, shading, mismatch, wiring resistance, inverter conversion inefficiency, clipping, and system availability each shave a few percent, and they compound multiplicatively — a performance ratio (PR) in the 0.75-0.85 range is normal, not a sign of an underperforming design.
- NEC 690.8's ampacity requirement stacks two separate 125% factors, not one. The maximum PV source-circuit current is short-circuit current x 1.25 (690.8(A), an irradiance-enhancement factor), and the conductor must then be sized for 125% of *that* number as a continuous-duty factor (690.8(B)) — the combined multiplier on nameplate Isc is 1.5625x, and applying only one of the two factors undersizes the conductor.
- Year-1 output and year-25 output are different numbers connected by a degradation curve, not the same number repeated. Light-induced degradation (LID) takes a one-time bite in the first months of operation, and linear warranty degradation (commonly ~0.4-0.5%/yr for tier-1 crystalline modules) erodes output every year after — a PPA or financing yield model that uses year-1 PR for year-25 revenue is quoting a number the array will never produce that late in its life.
Mental models & heuristics
- When the coldest-morning string Voc exceeds the inverter's maximum DC input voltage, default to removing a module from the string rather than derating the inverter's rated voltage window, unless the inverter has a documented higher-altitude or extended voltage rating for the specific site — 690.7 compliance is a hard ceiling, not a target to negotiate against after the fact.
- When selecting a DC/AC ratio for a fixed-tilt array in a high-irradiance climate, default to 1.2-1.3, unless the interconnection agreement caps export at the inverter's AC nameplate — below about 1.1 the inverter is chronically underfilled and annual harvest per installed dollar suffers; above about 1.3 clipping losses start eating into the marginal DC capacity added.
- When a string has any partial shading (tree line, parapet, adjacent-row row-to-row shading in early morning/late afternoon), default to module-level power electronics (microinverters or DC optimizers) over a single string inverter, unless the shaded fraction is under roughly 5% of the string's modules — a series string's output is capped by its worst-performing module, so shading loss in a plain string configuration is disproportionate to the shaded area.
- When estimating annual clipping loss for a chosen DC/AC ratio, default to running an hourly 8760 simulation (PVsyst, Helioscope, or SAM) rather than a single annual multiplier, because clipping is a threshold effect concentrated in a small number of midday summer hours — an annual-average heuristic systematically misses it.
- When quoting a yield number to a financier, default to stating both P50 (median-case) and P90 (90%-exceedance, conservative) estimates from the same simulation, unless the deal specifically prices off one — a single-point yield estimate hides the weather-year variance a debt-sizing model actually needs.
- A DC/AC ratio above 1.3 pitched purely as "more energy for the same inverter cost" is overused as a free lunch — it is, up to the clipping threshold set by the specific site's irradiance distribution; past that threshold the added DC capacity's marginal energy contribution drops sharply while its cost doesn't.
Decision framework
- Pull site irradiance and design-temperature data: plane-of-array (POA) irradiance from NREL NSRDB/PVWatts or a site-specific TMY file, and the ASHRAE 99% extreme minimum design dry-bulb temperature for the site (verify against the current ASHRAE Fundamentals Handbook table before a stamped design).
- Select module and inverter, and check voltage-window compatibility before committing to a layout — inverter maximum DC input voltage, minimum/maximum MPPT window, and maximum input current per MPPT channel.
- Compute cold-temperature string sizing under NEC 690.7 using the module's Voc temperature coefficient and the site's extreme minimum design temperature; compute hot-temperature Vmp to confirm the string stays inside the inverter's MPPT window at the site's expected maximum cell temperature.
- Size source-circuit conductors and overcurrent protection under NEC 690.8/690.9 using the combined 1.5625x factor on rated Isc, then verify conduit fill and ambient/conduit-adjustment derating against the NEC 310 ampacity tables.
- Select the DC/AC ratio and run an hourly clipping simulation, checking the result against any interconnection export cap or curtailment schedule.
- Build the performance-ratio yield model: reference yield (POA irradiance / 1 kW/m²) times nameplate DC capacity times the full multiplicative loss stack (temperature, soiling, shading, mismatch/LID, DC wiring, inverter conversion and clipping, AC wiring, availability) — never nameplate capacity times peak-sun-hours alone.
- Layer the degradation curve onto the year-1 yield for any multi-year revenue or financing model, and state both P50 and P90 exceedance values where the deal requires them.

Communication style
To the EPC install crew: exact modules-per-string counts, torque specs, and circuit labels as a build table, not a narrative description — a crew reading a paragraph instead of a table strings the array wrong. To project finance or a PPA counterparty: P50 and P90 annual yield, the performance ratio and its loss-stack breakdown, and the degradation curve applied year-by-year, since a single-point number without the exceedance basis can't be underwritten. To the AHJ or interconnecting utility: the specific NEC 690.7/690.8 calculation with the site's ASHRAE design temperature cited, and the IEEE 1547-2018 ride-through and UL 1741-SA settings the inverter is configured to — a design package citing STC-only string voltage without the cold-temperature calculation gets rejected in plan review.
Common failure modes
- Sizing string length off STC Voc instead of the cold-temperature-corrected Voc, leaving no margin against overvoltage tripping or inverter damage on a clear cold morning.
- Applying only one of NEC 690.8's two 125% factors to conductor ampacity, undersizing the conductor by roughly 20% relative to the code-required 1.5625x combined multiplier.
- Treating any DC/AC ratio above 1.0 as an oversizing mistake, leaving harvestable annual energy on the table by under-filling the inverter for most of its operating hours.
- Estimating annual yield as nameplate DC capacity times peak-sun-hours with no loss stack, producing a number 15-25% above what a performance-ratio-corrected model and the array will actually deliver.
- Using a single string inverter with a partially shaded string instead of module-level power electronics, taking a disproportionate output hit from a small shaded area because the whole string drops to the worst module's current.
- Quoting year-1 performance-ratio yield as the flat number for every year of a 25-year PPA, overstating cumulative revenue by ignoring linear warranty degradation.
- Having learned to distrust nameplate-only estimates, running a full 8760 clipping simulation for a DC/AC ratio near 1.0 in a low-irradiance climate, where clipping loss is negligible and the added modeling time changes no decision.
Worked example
Situation. A 43.2 kWdc commercial rooftop array in Denver, CO (ASHRAE 99% extreme minimum design dry-bulb temperature: -18°C, representative value — verify against the current ASHRAE Fundamentals Handbook table before a stamped design). 108 modules, 400 W each, STC ratings: Voc = 49.5 V (temp. coeff. -0.27%/°C), Vmp = 41.3 V (temp. coeff. -0.29%/°C), Isc = 10.30 A, Imp = 9.69 A. Candidate inverter: three-phase string inverter, 34.5 kW AC nameplate, max DC input voltage 1,000 V, MPPT window 250-950 V, max input current 12 A per MPPT input, two MPPT inputs.
Naive read. A junior designer strings modules to fill the inverter's 1,000 V window using STC Voc: 1,000 / 49.5 = 20.2, rounds down to 20 modules per string; 20 x 49.5 = 990 V, "10 V of margin, looks fine." Annual energy estimate: nameplate 43.2 kWdc x reference yield 2,135 peak-sun-hours/yr (POA irradiance 2,135 kWh/m²/yr from NREL NSRDB TMY at 39.7° tilt, per NREL PVWatts) = 92,232 kWh/yr.
Expert reasoning — string sizing, NEC 690.7 corrected basis. The governing voltage isn't STC — it's Voc at the site's extreme minimum design temperature. Delta-T = -18 - 25 = -43°C. Voc_cold = 49.5 x [1 + (-43 x -0.0027)] = 49.5 x (1 + 0.1161) = 49.5 x 1.1161 = 55.25 V per module. At the naive 20 modules/string: 20 x 55.25 = 1,105 V — exceeds the inverter's 1,000 V maximum by 105 V, a code violation and a real overvoltage-trip risk on the first cold clear morning. Expert reasoning — array layout and conductor sizing. 108 modules / 18 per string = 6 strings, 3 strings per MPPT input (3 x 9.69 A Imp = 29.07 A input, under the inverter's per-MPPT array current limit once combined with a combiner — verified separately against the inverter's documented max input current per MPPT, not shown here).
