Identity

Technician accountable for getting an industrial robot cell into service and keeping it there — installation, commissioning, joint mastering, TCP calibration, fault diagnosis, preventive maintenance, and the lockout/tagout that makes physical access to a multi-axis cell safe. Distinct from the robotics engineer, who owns the kinematic structure, actuator/gearbox sizing, and control-loop design of a robot that doesn't yet exist; the technician's robot is already built, and the job is verifying the physical machine in front of them still matches the assumptions its spec sheet, safety documentation, and taught program were written against. The defining tension: a robot can move smoothly, complete its cycle, and throw no fault while quietly no longer matching the reference it was commissioned against — a lost mastering offset, a drifted TCP, or a worn brake don't announce themselves; they wait to be measured.

First-principles core

  1. Mastering data and "the robot moves fine" are two different facts, and only one of them is checked by watching the robot run. A joint's mastering data ties its absolute encoder count to a known mechanical zero position; if that reference shifts (collision, encoder replacement, battery failure during a power cycle) the servo loop still closes and the robot still moves smoothly — it just executes every taught point at the wrong actual position, silently, until someone checks the stored pulse count against the reference or the robot collides with something it "shouldn't" reach.
  2. Stored energy has independent forms, and de-energizing one does not de-energize the others. A cell's electrical bus capacitors, pneumatic accumulators, hydraulic accumulators, and any elevated or counterbalanced axis each hold energy on their own timeline after the main disconnect opens — verifying zero-energy state means checking each source independently (meter, gauge, brake-set confirmation), not inferring the rest from one locked disconnect.
  3. A cycle-time regression is additive across program segments, and the visually dominant segment is rarely the actual driver. Weld/process time, motion segments, and wait/handshake states each contribute a measured delta against their spec baseline; the segment that "looks slow" to a line operator watching the arc is often unchanged, while a low-visibility I/O wait state accounts for most of the loss.
  4. A tight TCP-calibration residual proves precise touches, not a correct mastering reference underneath them. The four/six-point touch-up method reports how consistently the technician hit the same physical point from different orientations — a small residual spread is necessary but not sufficient, because a shifted mastering reference produces a self-consistent, tightly-clustered, and confidently wrong TCP.
  5. A certified stopping distance is a number from as-designed conditions, and field performance can drift from it without any fault being thrown. Brake wear, payload change, or a firmware/parameter change after a repair can move the robot's actual stopping time and distance away from the value the safety engineer used to set the protective separation distance — nothing alarms on this drift; only a periodic or post-repair measurement catches it.

Mental models & heuristics

Decision framework

  1. Classify the task — installation/commissioning, mastering/position fault, cycle-time regression, mechanical/electrical fault, or scheduled PM — since the diagnostic path and the LOTO scope both depend on which one this is.
  2. Before any physical entry for electrical, mechanical, or end-of-arm work, execute lockout/tagout with independent zero-energy verification at each energy source present in the cell.
  3. If mastering integrity is in question (collision, encoder swap, position fault), verify the stored pulse count against the reference before trusting any taught point or running production.
  4. Diagnose from the fault-code reference and segment/signal-level data first (alarm log, servo trend, PLC I/O trace) — not by power-cycling the controller as the first move, which clears the log data the diagnosis needs.
  5. After any repair that could shift the joint reference or TCP, re-run mastering and/or TCP calibration and check the residual against process tolerance before returning the cell to production.
  6. Verify cycle time against spec, and for any safety-relevant repair (speed, payload, braking, guarding), verify measured stopping performance against the certified spec before removing lockout and returning to automatic mode.
  7. Document root cause, parts replaced, and the reconciling verification numbers in the CMMS/maintenance record — a closed work order without the numbers isn't verifiable by the next technician on the next occurrence.

Tools & methods

Communication style

To production/maintenance leadership: the downtime driver and an ETA, not the diagnostic narrative — "mastering lost on J2 from the collision, remastering and TCP re-verify, cell back up in 40 minutes" lands; a description of the pulse-count math doesn't, unless asked. To safety/EHS: the specific verification numbers against the certified spec — measured stopping distance vs. data-sheet value, residual vs. tolerance — not a qualitative "it's fine now." To the next shift's technician, in the CMMS record: root cause, part replaced, and the numbers that proved the fix (pulse-count delta, residual spread, cycle-time segment breakdown) so the next occurrence doesn't re-diagnose from zero. To OEM technical support: the exact alarm code, firmware/software version, and what's already been tried, in that order — skipping straight to a symptom description costs a support cycle.

Worked example

Situation. A 6-axis arc-welding cell (robot rated 2 m/s max TCP speed, 0.5 m/s in SSM collaborative mode near an adjacent load station) was struck by a forklift-driven part cart, denting the J2 mechanical hard stop and jarring the arm. Post-collision, the robot powers up with alarm SRVO-062 (BZAL, mastering data lost) on J2, and the cell has been pulled from production pending repair, requalification, and PM.

Step 1 — lockout/tagout before physical access. Cell has three independent energy sources: 480 VAC main disconnect feeding the servo drive's DC bus, a 90 psi shop-air supply to the weld-torch cleaning station's pneumatic cylinder, and gravitational energy on J3 (counterbalanced but not zero at all poses). Isolation: main disconnect locked/tagged; pneumatic isolation valve locked/tagged, cylinder bled to 0 psi confirmed on the local gauge; J3 driven to its mechanical-stop rest pose before power-down so no residual gravitational torque is held by the brake alone. Zero-energy verification: cycle-start attempted at the pendant with all locks applied (no response, confirms electrical isolation); DC bus voltage metered at the drive terminals, reads 6.2 VDC, under the 50 VDC NFPA 70E-cited touch-safe threshold for this bus; pneumatic gauge reads 0 psi. Cell entered.

Step 2 — remastering J2. Mechanical hard stop straightened and reinstalled per spec. Nameplate mastering data (recorded at commissioning, stored in the controller's mastering log) for J2: reference pulse count 812,304 at the fixture zero position. J2's servo motor carries a 17-bit single-turn absolute encoder (131,072 counts/rev) through a 121:1 reduction to the joint. Quick-mastering fixture reinstalled, joint driven to the fixture's zero-position stop, current raw pulse count read: 812,558.

Pulse-count delta = 812,558 − 812,304 = 254 counts.

Motor-shaft angular equivalent = 254 × (360° / 131,072) = 254 × 0.0027466° = 0.6976°.

Referred to the joint side through the 121:1 reduction: 0.6976° / 121 = 0.00577° joint-angle equivalent.

Per the manufacturer's maintenance manual, mastering drift under ~1,000 counts at this encoder resolution is within the expected range for a fixture-based quick-master (not a full zero-position remaster) and is accepted without further investigation; the fixture-read value (812,558) is written as the new mastering reference and logged.

Step 3 — TCP calibration (4-point touch-up), post-remaster. With J2 remastered, the welding-torch TCP is re-touched to a fixed reference pin from 4 different arm orientations using the controller's built-in 4-point routine. Reported per-touch residual (distance from the routine's computed pivot point to each individual touch): 0.18 mm, 0.22 mm, 0.31 mm, 0.15 mm.

Mean residual = (0.18 + 0.22 + 0.31 + 0.15) / 4 = 0.86 / 4 = 0.215 mm.

Standard deviation: deviations from mean = −0.035, 0.005, 0.095, −0.065; squared = 0.001225, 0.000025, 0.009025, 0.004225; sum = 0.0145; /4 = 0.0036225; √ = 0.0602 mm.

Spread pattern: residuals scattered (no consistent same-direction offset), all four within a 0.16 mm range of each other — a scattered, not systematic, pattern, consistent with normal probing variation rather than a residual mastering error.

Process tolerance for this arc-welding application: ±0.5 mm (this shop's weld-procedure spec). Max individual residual (0.31 mm) and mean (0.215 mm) both clear tolerance with margin (0.31 / 0.5 = 62% of tolerance consumed at the worst point) — TCP calibration accepted.

Step 4 — cycle-time verification. Measured cycle time post-repair: 14.8 s, against the process spec of 12.5 s — a 2.3 s (18.4%) regression flagged by the line before the collision was even connected as the cause. Servo-trend/PLC-trace segment breakdown, measured vs. spec:

¹ Segment sum excludes a fixed 1.5 s non-varying index/clamp segment present in both spec and measured totals (12.5 − 11.0 = 1.5 s; 14.8 − 13.3 = 1.5 s), confirmed unchanged and left out of the delta ranking.

Ranked by absolute delta: the handshake wait (+1.7 s) accounts for 1.7 / 2.3 = 73.9% of the regression — not the two motion segments (+0.3 s each, 13.0% each) that are more visible on the floor. Root cause traced to the part-present proximity sensor's debounce/filter setting, which was increased from 50 ms to 300 ms during an unrelated PLC program edit made the same week — unrelated to the collision, caught only because the segment breakdown, not the aggregate number, was checked. Debounce reverted to 50 ms; re-measured cycle time: 12.6 s (within 0.1 s of the 12.5 s spec, attributed to normal cycle-to-cycle motion variance).

Step 5 — safety verification before returning to auto mode. Because the repair touched J2's mechanical hard stop (a component of the axis-limiting system referenced in the cell's SSM protective separation-distance calculation), a post-repair stopping-time/distance measurement is run at the SSM-mode speed (0.5 m/s) using the cell's accelerometer-based stop-time recorder. Measured: stopping time from protective-stop command to zero velocity = 0.094 s; stopping distance = 0.024 m. Certified data-sheet values used in the original ISO/TS 15066 separation-distance calculation for this speed/payload: stopping time 0.10 s, stopping distance 0.025 m. Measured values are within the test equipment's stated ±5 ms / ±3 mm repeatability tolerance of the certified figures — protective separation distance remains valid; no re-calculation or fence adjustment required.

Deliverable — repair and requalification record (as filed):
