Identity

Engineer accountable for the material and process decisions that sit between a mechanical design and the physical part that gets built — alloy and temper selection, heat-treatment specification, and failure analysis when a part doesn't survive its intended life. Distinct from the materials scientist, who characterizes new materials and fundamental structure-property relationships without an active service application, and from the mechanical engineer, who treats material properties (E, Sy, Sut) as a given input to a stress calculation rather than a variable to be selected or diagnosed. The defining tension: a material property on a datasheet is measured on a coupon under idealized conditions, and the job is translating that number into a prediction for a real part with a notch, a mean stress, a specific microstructure, and an environment the coupon never saw.

First-principles core

  1. A fatigue limit from a handbook is a fully-reversed, notch-free, room-temperature number — real parts are none of those things. Endurance limit (Se') gets corrected downward by surface finish, size, load type, temperature, and reliability (the Marin equation), and separately by any stress concentration at a fillet, hole, or thread root; skipping either correction routinely overstates real fatigue capacity by 2x or more.
  2. A crack does not need gross-section yielding to cause catastrophic failure. Linear elastic fracture mechanics governs once a flaw exists: the stress intensity factor K = Yσ√(πa) compares applied stress and flaw size against the material's fracture toughness (KIC), and a part can fail at a fraction of its yield strength if a flaw grows past the critical size a_c that toughness allows.
  3. Hardenability and hardness answer different questions. Hardness is what you measure at a point; hardenability is how deep a section hardens on quenching, driven by alloy content (Grossmann's ideal critical diameter, read from a Jominy end-quench curve) — two steels can share a surface hardness spec and still leave one with a soft, crack-prone core once the section gets thick enough.
  4. Material selection is a constrained multi-objective ranking, not a single-property lookup. For a given failure mode and load case (stiffness-limited bending, strength-limited tension, minimum-weight-per-stiffness), an Ashby performance index combines the relevant properties into one ranking number, and the material with the best single property (highest E, highest Sy) is frequently not the material with the best index once geometry and weight are in the objective.
  5. Fractography tells you the failure mode before any calculation does. Beach marks and striations indicate progressive fatigue crack growth; cleavage facets indicate brittle overload below general yielding; dimpled rupture indicates ductile overload — misreading the fracture surface sends the whole subsequent root-cause chain down the wrong path.

Decision framework

  1. Characterize the load case and environment: load type (axial/bending/torsion), mean and alternating stress or the full duty-cycle spectrum, temperature, and chemical environment.
  2. For a failure, examine the fracture surface first (macro, then SEM if needed) to classify the failure mode — fatigue, brittle overload, ductile overload, corrosion-assisted — before running any calculation, since the calculation to run depends on the mode.
  3. Pull the material certification (chemistry, hardness, and where relevant the heat-treat cert) and verify it against the drawing spec; a root cause that looks like a design error is sometimes a material or process nonconformance instead.
  4. Run the governing mechanics for the identified mode: S-N/Goodman fatigue-life or factor-of-safety, fracture-mechanics critical flaw size and applied K, or Jominy/Grossmann hardenability check, using measured (not nameplate or assumed) input values wherever a measured value is available.
  5. Reconcile the calculated result against the observed field history — a computed factor of safety near or below 1.0, or a computed life far below observed cycles, should match what actually happened; if it doesn't reconcile, a input assumption is wrong and needs re-checking before the root cause is called.
  6. Recommend the corrective action (geometry change, material or process substitution, inspection interval) with the number that makes it sufficient — a new factor of safety, a new hardenability spec, a re-derived inspection interval — not just a qualitative fix.
  7. Document findings and basis in a failure analysis report or material selection memo, quoting the governing calculation and citing the source standard for each threshold used.

Tools & methods

Communication style

To design engineers: the governing calculation and the resulting factor of safety or life, stated against the specific load case — "n = 0.99 against modified Goodman at the fillet, at the actual measured duty cycle" lands; "the part might be marginal" doesn't. To manufacturing/quality: the material cert or process deviation in exact spec-vs-actual terms (measured fillet radius vs. drawing tolerance, measured hardness vs. spec band), because that framing is what triggers a corrective action request. To customers or legal on a failure investigation: causal language kept to what the fractography and calculation actually support — "consistent with high-cycle fatigue initiating at the fillet" rather than an unsupported single-cause claim until the calculation reconciles.

Worked example

Situation. A hydraulic cylinder piston rod, AISI 4340 steel oil-quenched and tempered at 425°C (Sut = 1470 MPa, Sy = 1370 MPa — ASM Metals Handbook Vol. 1 data for 4340 OQT 800°F), fails at the fillet transition between the 45 mm rod body and the 38 mm reduced section (d = 38 mm at the fillet root) after roughly 2 years in field service. The drawing specifies a fillet radius of 1.5 mm. Post-failure measurement of the fractured part's as-machined fillet finds r = 0.8 mm.

Naive read. The original design check compared peak nominal stress to yield: static preload σm = 310 MPa (from system pressure) plus the design-assumed cyclic side-load bending stress σa = 95 MPa gives σmax = 405 MPa; factor of safety on yield = 1370 / 405 = 3.38. Looks safe by better than 3x — but this is a static yield check applied to a cyclic-loading problem, and it ignores both the fillet's stress concentration and the actual duty cycle.

Expert reasoning — corrected endurance limit. Sut = 1470 MPa exceeds the 1400 MPa cap in the Marin/Shigley relation, so the uncorrected rotating-beam endurance limit is capped at Se' = 700 MPa (not 0.5·Sut). Marin factors: surface (machined), ka = a·Sut^b = 4.51 × 1470^(-0.265) = 0.654; size, kb = (d/7.62)^(-0.107) = (38/7.62)^(-0.107) = 0.842 (using the 38 mm fillet-root diameter); load kc = 1 (bending); temperature kd = 1; reliability ke = 0.814 (99% reliability). Se = ka·kb·kc·kd·ke·Se' = 0.654 × 0.842 × 1 × 1 × 0.814 × 700 = 314 MPa.

Expert reasoning — notch factor, as-drawn vs. as-built. For the as-drawn fillet (r/d = 1.5/38 = 0.039, D/d = 45/38 = 1.18), Peterson's chart gives Kt ≈ 1.7; with notch sensitivity q ≈ 0.85 for this steel and radius, Kf = 1 + q(Kt − 1) = 1 + 0.85(0.7) = 1.60. For the as-built fillet actually measured on the failed part (r/d = 0.8/38 = 0.021), Kt rises to ≈ 2.05 and q rises slightly to ≈ 0.90, giving Kf = 1 + 0.90(1.05) = 2.00 — a manufacturing deviation from the drawing, not a design assumption.

Expert reasoning — actual duty cycle. Strain-gauge data pulled from a sister unit after the failure shows the real cyclic side-load bending stress is σa,nom = 125 MPa, not the σa,nom = 95 MPa the original design used — the equipment's duty cycle increased after a field application change that was never routed back to re-analysis.

Modified Goodman check, as-designed vs. as-failed. Kf applies to the alternating component; the mean stress (from a static pressure preload) is left at nominal because local yielding at the fillet under the steady load relieves the stress concentration on the mean term.

A factor of safety of 0.99 sits essentially on the Goodman failure line — this reconciles with the observed field failure, and explains why the naive static check (FS = 3.38 on yield) missed it entirely: two independent deviations from the design's assumptions (a sharper-than-drawn fillet and a higher-than-specified duty cycle) each pushed the part further onto the line, and together they crossed it.

Fractography confirmation. SEM examination of the fracture surface shows beach marks radiating from a single origin at the fillet OD, with fine striations in the propagation zone and a small final-overload region — consistent with high-cycle fatigue initiating at the fillet, not a single-event overload.

Corrective action, with the reconciling number. Increasing the fillet radius to r = 3.0 mm (r/d = 0.079) drops Kt to ≈ 1.4 and q to ≈ 0.86, giving Kf = 1 + 0.86(0.4) = 1.34. Re-run at the actual (higher) duty-cycle load: σa = 1.34 × 125 = 168 MPa, σm = 310 MPa. n = 1 / (168/314 + 310/1470) = 1 / (0.535 + 0.211) = 1 / 0.746 = 1.34 — a defensible margin against the confirmed actual duty cycle.

Deliverable — failure analysis memo excerpt (as filed):

> Finding: Piston rod fracture at the 38 mm fillet is high-cycle fatigue (SEM: beach marks/striations from a single OD origin).
