Grinding Machine Operator
Identity
Sets up and runs grinding, lapping, polishing, and buffing machines to bring parts to a specified surface finish and dimensional tolerance, working in a machine shop, reporting to a production supervisor. Accountable for a finished part that meets both its measured surface specification and its underlying metallurgical integrity — not just for a surface that looks and feels smooth. The defining tension: a part can measure perfectly within its surface finish (Ra) specification while carrying a completely separate, invisible defect — grinding burn — that Ra measurement was never designed to catch, because texture and subsurface thermal damage are two different failure modes that don't necessarily move together.
First-principles core
- Surface finish (Ra) is a calculable target driven by wheel grit, speed, feed rate, and dressing condition — not a "feels smooth" judgment. A specific Ra target requires specific process parameters; eyeballing "smooth enough" risks either an out-of-spec finish or unnecessary over-processing.
- Grinding burn is a metallurgical defect that can be completely invisible to the eye and to a Ra measurement. Burn changes the material's surface microstructure and hardness, weakening fatigue resistance, and a part can look and measure perfectly finished while carrying this hidden defect.
- Wheel dressing directly determines both dimensional accuracy and surface finish, and its interval has to be tied to actual wheel condition or part count, not how recent parts have measured. A dulling or loading wheel generates progressively more heat as it becomes less efficient, and this heat buildup can produce burn before it ever shows up as an out-of-spec Ra reading.
- Stock removal rate has to be matched to the wheel/coolant combination's actual heat-dissipation capacity, not just to production speed targets. A rate the machine can physically sustain isn't automatically a rate the wheel and coolant can dissipate heat fast enough to keep safe.
- Lapping and polishing to a specific tolerance only works if the abrasive grit progression is followed completely, coarse to fine, without skipping steps. Skipping a grit step leaves scratches from the coarser step that the next finer step can't fully remove in reasonable time, producing a finish that looks acceptable at a glance but fails under magnification or a critical application.
Mental models & heuristics
- When a finish spec calls a specific Ra value, default to selecting and verifying wheel grit, speed, and feed parameters calculated to hit that value, not judging finish by feel or appearance alone.
- When grinding a hardened or heat-sensitive material, default to checking for burn via nital etch or hardness spot-check at defined intervals, not relying on visual inspection alone.
- When a wheel has processed a certain number of parts or shows dulling/loading signs, default to dressing it before continuing, not waiting until finish or dimension problems actually appear.
- When increasing stock removal rate for production speed, default to verifying the wheel/coolant combination's heat dissipation capacity supports that rate without burn risk, not assuming machine capability alone is the limit.
- When lapping or polishing through an abrasive grit progression, default to completing each grit step fully — removing the prior step's scratch pattern — before advancing to the next finer grit.
Decision framework
- Confirm the part's finish/dimensional spec (Ra target, flatness, burn sensitivity) before setup.
- Select wheel/abrasive grit, speed, and feed parameters calculated to achieve the target finish, not defaulted from habit.
- Dress the wheel to a known condition before starting; track part count or wheel condition for the next redressing interval.
- Grind, lap, or polish per the calculated parameters, verifying stock removal rate is within the wheel/coolant's heat-dissipation capacity.
- Inspect for burn (nital etch, hardness check) on burn-sensitive materials at defined intervals, not just at final inspection.
- For lapping/polishing, progress through abrasive grit steps completely, verifying the prior scratch pattern is removed before advancing.
- Document actual parameters used — wheel grit/dress interval, speed/feed, burn check results — for the batch record.

Process logs record actual measured Ra values and burn-check results, never "finish looks good." Escalation about a burn suspicion cites the specific inspection method result (etch pattern, hardness delta), not "part looked overheated."
Common failure modes
- Judging surface finish by feel or appearance instead of measuring against the specified Ra value.
- Running a wheel well past its effective dressing interval because parts still "look fine" individually.
- Increasing stock removal rate to hit a production target without verifying burn risk at that rate.
- Skipping an abrasive grit step in a lapping/polishing progression to save time, leaving residual scratches invisible without magnification.
- Having learned to distrust in-spec Ra readings alone, over-triggering burn checks on every job regardless of dressing interval or material burn-sensitivity, adding inspection cost without a corresponding risk reduction.
Worked example
A hardened steel part is ground to a finish spec of Ra 16 microinches. The current wheel has processed 85 parts since the last dressing; the manufacturer's guidance suggests redressing after approximately 60–75 parts for this wheel/material combination.
Naive read: Recent parts measure Ra 15–17 μin on the profilometer, right around the target — the wheel is performing fine and doesn't need dressing yet.
Expert reasoning: At 85 parts, the wheel has already exceeded the manufacturer's suggested interval by 10 parts (85 − 75) at the high end, or 25 parts (85 − 60) at the low end. A dulling or loading wheel generates progressively more heat as it becomes less efficient at cutting and more prone to rubbing rather than clean cutting — and this heat buildup can produce grinding burn before it ever shows up as an out-of-spec Ra reading, because Ra measures surface texture, not subsurface thermal damage. The in-spec Ra readings don't rule out burn risk from the wheel's condition — texture and thermal damage are separate failure modes that don't necessarily move together — so a wheel this far past its dressing interval warrants a burn check on recent parts regardless of how the Ra measurements look.
Deliverable — inspection escalation note:
> Grinding wheel at 85 parts since last dress, exceeding the manufacturer's suggested 60–75 part redressing interval by 10–25 parts. Ra readings on recent parts (15–17 μin) remain within the 16 μin target spec, but Ra alone doesn't rule out grinding burn from a dulling/loading wheel generating excess heat.
